Interesting post. You may be thinking along the same lines as me.
A few weeks ago, my youngest son needed a repair to the exhaust system on
his Ford Teansit van.
Rather than pay the exorbitant rates at the local Henry agent, (who didn't
have said part in stock anyway), we found a firm who make up exhaust systems
for trucks and agricultural tractors.
After a 15 minute wait, the guy comes out brandishing a new part, (just
made up in the workshop) and charges us the astonishing sum of ?30 (?21)
which I thought was more than satisfactory. The same part at Henrys' place
was about three times as much.
I was hoping to hear from anyone on the list who has had a 3" system made
up, and pick their brains about how it was done, (particularly with ref. to
any system which exits in front of the rear wheel arch) before making some
enquiries at the local firm.
I know this is tempting fate and the Cruiser-Gods, but as yet, my system is
in quite good nick, but it would be good to have a game plan for when the
inevitable happens, and the whole lot goes south for the winter.
What about Roman or one of you other intrepid over-landers, are you all
running o.e.m. systems, or are there some state-of-the-art-plumbing-miracles
out there?

I know im not the one you are looking for for the info buy like you im
always hungry for info for that just in case situation, like what always
seems to happen to me again and again. I too am looking at the exhaust issue
because I think mine is slowly going and in my case I would expect my
exhaust to suddenly fall off, or blow out all of a sudden. Maybe while im in
france it will happen could there be a better place far from home and it has
to be on a Sunday aswell.
Buy anyway im still trying to find out if it rots from the inside out or the
outside in.
Is it already on its way to getting rusted when you buy it new I wonder.
Why is there a weld point over the rear axel if it seems to always rot
there.
If the exhaust was run out the side as you said ,would it not have to run
under the step at the rear because it could not fit in the place in front of
tthe rear tyre because of space or could it. Some have said that if you
remove the big muffler it will leave the exhaust loude , while others have
said it will not be much different at all.
It would seem that if you can get rid of the big muffler and the squashed
pipe over the rear axle it would improve a lot. If you were to put a three
inch pipe in, from where would you start with it, how would it join the
stock pipe. LIfe is full of questions is it not.
Mik where ever you now on your travels. The CV joint that you done for me is
still not leaking at all ( thanks). I wonder when it was leaking for all
that time and Toyo changed only the outer seal instead of the inner one, did
that have something to do with the 2 CV joints that failed.
Safe driving where ever you are and remember life is too short enjoy it
while you can. If your in France when im there maybe we could have a glass
of wine or two or three.
