I have a warn M8000 on my truck and have had for the last 3 years.. It
works very well (when it works) when ever I have used it, it has always
gotten the job done.
But! It breaks down "all the time" last year I had to pull the whole
ting apart, because the "free-spooling" clutch was stuck.
And now it is just STUCK all together (I hear the relays clicking, but
nothing happens) So now I have pulled it off the truck again to do a
complete rebuild ..
Last time I took it apart I found that the seal around the
free-spooling-clutch-handle was not stopping water from getting inside,
and that made the whole thing rust on the inside. I tried to fix the
seal but I think it is the same problem now but instead of the clutch I
think it is the gears them selves that are stuck or perhaps the
cable-drum-bearings.
The winch itself sits inside an ARB bullbar so it sits in relatively
safety from spray from the road.. but surely it gets its part of the
weather and stuff.. and when off-roading it gets allot of sand, dirt and
mutt.
But as I said before I think it is the water that get it. (and well in
the winter time they throw so much salt on the roads here in Denmark
that my whole truck is white! .. that doesn't help one bit!)
Just wanted to hear if any of you out there have any ideas on how to
make my which go' a bit longer than a year between rebuilds ;) or am I
the only one with this problem?

Michael,
When you re-build it this time put a wipe of silicon sealant around the
mating faces, also wipe the sealant on the seals themselves. This will
assist the seals and may even stop the water getting to the seals.

Warn winches has got a surprisingly good name, but they do no like
water and they do not like corrugated tracks.
I use a warm 9.5XP that took in water, which over time stopped the brushes
from making good contact with the commutator. This was caused by a dried-up
paste made from the carbon dust and the water sipping into the motor.
I also found that the original 4 heavy relays had broken off their mounting
lugs,
due to metal fatigue in the poorly designed baseplate. (this last problem
could potentially have caused a heavy short and a burnt out vehicle).
I have replaced the 4 relays with the much smaller, lighter & compact
waterproof 'Albright International' semi-solid state relay, but of equal
high capacity together with a re-designed base plate and a much simpler
relay wiring.

I took the relay bridge off the winch and mounted it on the side of the
transmission tunnel inside the cab, also I have a cover over the winch which
protects it from everyday muck, no problems yet, but it is quite new.

Finally got around to breaking the winch down today.. I well much to my
surprise I found that the gears was almost as when I put them in..
everything looking nice and greasy (and turning freely)
That leaves me with the "other" end of the winch (the motor end).. and
when I look at it.. it doesn't look all that great.. and I don't seam to
be able to the mother of the "flange" .. and I have not been able to
find any blueprints of how the motor is fastened to the flange..
So I don't know If it is "Just Stuck"(tm) or there is something other
that the two long screws going all the way through the motor and into
the flange.. that holds to two together.
Anybody have any insight, into how to take the motor end of an M8000 apart?

And the saga continues...
Today I got around to breaking the motor from my M8000 and it didn't
look good.. It was filled with sand and water.. I'm thinking that it
will be a lot of work to get i to run again..

I'm thing.. how is it possible for sand to get inside the motor itself?
.. just can't figure it out!
There are two small vents in the flange.. and here water could get in if
the which is submerged, and the way they are located.. not all the water
would be able to drain out.. So I guess that is how..
Well.. I know that the which has been through allot but I have always
tried to keep it clean og to clean it when ever it got dirty .. but I
haven gotten around to break down the motor.. 'till now.. (just a little
late) ;-)

Hi Michael,
Nice picture!
Looks exactly like my 9.5XP when taken apart, with the brushes all
gunged up and rust binding between the armature and the pole shoes
and not to forget the ruined bearing.
Warn Winches do not appear to be adequately protected against water
getting into the motor
However it will be OK when cleaned up and the bearing replaced, but
not a repair we want to do very often (best to avoid wading if possible).
The only difficult part is to avoid the brushes being damaged when
re-assembling the unit.
