Story so far.

I=92ve been to the shop and spoken to the guys there. I also saw the cruiser
in action.

When I first looked at the coolant it was obviously frothy and felt oily to
the touch. When the engine runs with the rad cap off the coolant =93pulses=94
out of the rad filler neck =96 not like Old Faithful exactly, more like it
wells out in pulses roughly in time with the engine beat.

They are insistent that I wouldn=92t have noticed anything previously because
the pressure would have vented via the broken head gasket =96 I still think
this is b*****ks but not 100% certain =96 they say it must be the block.

They are adamant that the head, gasket and the work are OK (but then they
would wouldn=92t they) and what they=92ve offered to do is this:

They=92ll do a stripdown, initially at my cost and invite me in to see the
head actually being removed so that I can inspect the head and the gasket.
If at that point it=92s their fault then they=92ll replace it for free but if
not then I pay and I=92m still no better off.

So any suggestions of how to play this? What to look for?

It=92s obviously pressurising the coolant and hence it=92s something internal
but after that =96 who knows?

Hi Peter,
It's a tricky one.
have they done a compression test?
I would get them to do a compression test, then to strip the head off
again with you present as they suggest.
If it is a cracked block as they suggest, the only way you will know
for certain is taking the head off and inspecting the cylinders, etc.
If it is due to a problem with the head or the refitting, as you
suggest, you should be able to tell when they take the head off and it
so they should pay for all remedial work.

That sounds pretty fair to me, and don't despair - as I said before I've
had a new head crack during the installation process, so that is
entirely possible.

By the sound of it a lot of gas from a cylinder is getting directly into
the coolant, so there must be a sizeable crack somewhere that should be
evident to the naked eye. I've only ever seen cracks in a cylinder
head, which were around the valves and were very obvious - they showed
up as black lines on an otherwise clean surface.

The normal method of detecting cracks not visible to the naked eye
(without resorting to ultrasound or X-rays) is to spray on a dye
penetrant, wipe clean, and inspect for dye left in cracks - usually with
ultra-violet light, but there are some visible light products too. You
can find a description of this process on the welding institute website
here http://tinyurl.com/2ceg5y

It's quite likely that the shop has some dye penetrant, which comes in a
spray can, or they may know where to get hold of some. I've never had
to buy any since it came courtesy of work, but I can probably identify a
supplier for you if you need it.

However from the amount of gas escaping I'm pretty sure it will show up
to the naked eye either in the cylinder bore or in the head.


Also you need to put a steel straight edge (ruler) on both the block and
the head mating surfaces. They should both be absolutely flat to within
the specified tolerance. I don't have that figure for the petrol
engine, but for the diesel it is 0.2mm according to Mr Haynes. You
should not be able to get a feeler gauge thicker than that between
straight edge and block/head anywhere. If you haven't got a feeler
gauge 0.2mm is roughly the thickness of a sheet of 80 gram (standard) A4
paper.
